Surface Coating Technology - Far More Than Just Painting
The core value of brake disc coatings boils down to two key points: preventing rust before installation and protecting non-friction surfaces from corrosion once the disc is fitted on the vehicle.
Applying ordinary anti-rust oil is a low-cost solution, yet it comes with numerous drawbacks. Rust spots start to appear after over three months of storage, and the oil must be thoroughly wiped off with cleaning agents before installation. Any residual oil film will impair the initial braking performance. Additionally, many Audi Q7 and Porsche Cayenne models feature large-opening wheel hubs, leaving the edges and mounting surfaces of brake discs fully exposed. If the discs have no coating or only a layer of anti-rust oil, a ring of red rust will become visible through the wheel gaps within months, which is undeniably unsightly.
We adopt the electrostatic spraying plus low-temperature curing process for our brake disc coatings, with technical standards benchmarked against the GEOMET® zinc-aluminum coating system. Zoned spraying is implemented during application:
- Friction area: Applied with a thin coat. The coating will be evenly worn off by brake pads after a few brake applications, without affecting braking force generation.
- Non-friction areas (central mounting surface, disc edges and outer walls of ventilation ducts): Coated to standard thickness to form a complete anti-rust barrier, with a salt spray resistance rating of hundreds of hours.
After thermal curing, the coating maintains chemical stability below 400°C. It will not carbonize, turn pale or peel off under sustained high temperatures generated by braking. Five to six key elements including carbon equivalent, silicon content and manganese-sulfur ratio must meet the design specifications before approval. A mere 0.1% deviation in carbon content will greatly alter the friction coefficient, while excessive silicon content will lead to inaccuracies in hardness control. The spectrometer generates test data within 30 seconds, which is automatically uploaded to the traceability system. Each rotor can be traced back to its specific melting batch, pouring time and working team, enabling quick and accurate investigation if any defects occur.
Casting Process: Fully automatic static pressure molding lines are adopted to ensure uniform compactness of sand molds and high dimensional consistency of castings. Currently, unmanned production modes featuring automated casting, robotic loading and unloading, and fully automatic painting lines are widely applied in brake disc production across the industry. Machining, inspection and surface treatment are all computer-controlled, eliminating batch discrepancies caused by manual operation. The biggest challenge in brake disc casting lies not in shaping, but in the precise control of cooling speed. Excessively fast cooling results in excessive hardness and brittleness of the disc, whereas overly slow cooling leads to coarse graphite structures and reduced thermal conductivity. Our cooling process parameters have been verified through numerous trial productions to keep the length and distribution of graphite flakes at the optimal state.
Machining Process: Precision turning is performed on CNC lathes with articulated industrial robots responsible for loading and unloading, replacing manual chuck clamping. The two friction surfaces are finish-turned in a single clamping setup, with the end runout controlled within 0.05 mm - a tighter tolerance than that specified in most original equipment maintenance manuals. A specialized precision turning process is applied to the friction surfaces to maintain ideal surface roughness, allowing brake pads to form even contact surfaces rapidly during the running-in period.
Dynamic Balance Testing: Every brake disc undergoes 100% dynamic balance testing before delivery. Discs failing the test will be trimmed for correction and will not be released until qualified. This is a full inspection rather than random sampling.
